Horn was not operational and dealer quoted over $600 to repair. Verified 12V present at horn terminals. Used FORSCAN tool to verify that horn was being commanded. Purchased horn from local Ford dealer online parts site for < $50, replaced horn, verified repair. Actual replacement takes 10 minutes. I suspect that when vehicle was at dealer (for routine maintenance) they had diagnosed the failed component and knew it was a simple, cheap repair but quoted for a complex repair.

Past few weeks car has sometimes displayed shut down console to conserve battery msg, then it will intermittently need battery jump to start (battery is <3 years old). CEL will appear intermittently. Past 2 days yellow wrench has appeared intermittently. Pulled codes: U3012, P0137, P013A. The P codes refer to O2S, probably a separate issue. TSB 17-0015 for code U3012 with intermittent stalling and CEL is covered under emissions warranty if car were <100k. Repair requires inspection of wiring harness under the HV battery and repair of chafed wire. TSB advises 1.8h of labor and minimal parts. Will take car to dealer to complete repair only if charges are reasonable for 1.8 hour repair. This is advanced for DIY and requires HV gloves for safety, but I am trained to work on HV system and can perform this repair if the dealer will not. Pulled codes: U3012, P0137, P013A. The U code is probably a separate issue. Most likely solution is replacement of O2 sensors. The car is 9 y.o., so I will replace the O2S and look for possible loose wires, etc. A complication is that there are two possible parts for upper O2S. For early 2013 models (to 7/8/13) BA5Z9F472B, from 7/8/13 DS7Z9F472A. The lower sensor is part CJ5Z9G444B. Further research/inspection needed to determine which upper sensor to order.
Feb 2023 134670 mi |
This repair was initiated due to codes P0137 and P013A, both implicating oxygen sensor bank 1 sensor 2. Completed replacement of downstream "lower" O2 sensor HO2S12. Most of the work hours consisted of assembling tools, hoisting vehicle on jackstands (tricky using the same jacking points for jackstand placement), and strategizing access to the component. A heat shield is somewhat in the way. Sprayed PB Blaster penetrant shortly before removal. Old sensor found with carbon buildup. New sensor had preapplied antiseize. Beneath and below the O2S to the right (passenger side), the connectors for both O2S can be seen, and these plugs are accessible. Secured plug for this downstream O2S (the white plug) to the metal bracket with a tie wrap. The "lower" sensor is Ford part CJ5Z9G444B, also known as Motorcraft DY1203. Retail price for genuine Motorcraft part is $69.27, and it can be found for $45 at Ford dealer online sales sites and $36-$39 at RockAuto. Following repair, reset codes, and the codes have not returned in 3 days since. Planning to replace the upper O2S soon. This car is 1FADP5CU7DL550461, which I just discovered previous owner had reported on this forum: "avoid like the plague." I don't believe the catalytic converter is failing as dealer had advised previous owner; it was probably the O2S failing. Requested estimate to perform repair for TSB 17-0015, inspection and repair of wire chafing near the high voltage battery, following appearance of DTC U3012 and intermittent electrical anomolies with console message that systems are shutting down to preserve battery. Under emissions warranty, this service requires 1.7 or 1.8 hours of labor and minimal parts to rewrap chafed wire. The connector is located under the back seat, under the shield covering the HV battery. Requested estimate for non-warranty TSB service. Dealer quoted $875 (4 hours labor @195). Declined service, as the labor estimate is unreasonable. I am trained to work on HV systems, and I will do the repair myself.

12V battery needed jump start three times in the same day, then a few days later, battery was dead and would not take a jump start and showed a voltage around 3V at the jump terminals. This Motorcraft battery was 3 years and 1 month old, replaced by the dealer in Feb. 2020. I decided to do the battery replacement myself. Upon access to the battery, I found the battery compartment to be about 1/3 full of clear liquid, apparently water (neutral pH). This must be a new situation because there was not yet corrosion of metal components. I used a transfer pump to remove most of the water then cleaned with baking soda and rinsed with water to neutralize any acid. I opened the cell that was not covered with paper, and the electrolyte was low, which may explain the low voltage. Replaced Motorcraft battery with Diehard Gold Group 67R. The battery ventilation tube fitting was broken; I don't know if it was already that way or if it broke when I removed the old battery. Purchased replacement vent tube, part FV6Z-10A818-A, for about $10. The Diehard came with a plug for the other battery vent (as the vent tube vents only one side), but I transferred the plug from the old battery. Before installing the battery, I drilled a hole in the bottom of the battery compartment and epoxied a small tube into the hole to drain the battery compartment. This will also give a visual indication upon inspection of whether fluid is present in the battery compartment. I found a long wrench loose to the left of the battery compartment, evidently from the dealer's battery service February 2020. Fortunately I have not made any sharp left turns in the past 3 years. So happy that I decided not to take the car to the dealer for this battery replacement, given several concerning issues. I have decided to inspect the 12V battery every few months for electrolyte levels, signs of leakage, condition of terminals, etc. After installing the new battery, performed the BMS reset using Forscan. When charging the HV battery, capacity has increased from 11 mi to 17 mi since the reset. Finally, the 96R battery spec in the owner's manual is WRONG. That battery is too long to fit in the compartment.

During routine maintenance, dealer reported "Axle seal starting to leak" and quoted $405, 2.5 hour labor + $43 parts. I authorized the axle seal replacement and declined other recommended repairs and services. Final invoice was $559 after adjustment for accidental overcharges. During routine maintenance visit, dealer reports "Sway bar links about to pop out of socket, has play" and quoted $535, 1.5 hours labor, $155 parts to repair. I declined service at this time. Upon my own inspection, I do not detect any play. |

Vehicle odometer no longer accurately accounting for electric vehicle miles. According the Ford, the odometer is still counting overall miles so it is fine. Dashboard dimmer fails to retain user settings. Dealer applied SSM 44699 update to gauge cluster. Update failed to fix the issue.
Nov 2016 26900 mi |
Dashboard dimmer fails to retain user settings. Dealer replaced the gauge cluster and applied software updates. Repair failed to fix issue so the customer was told "You're going to just have to deal with it." 12 volt battery could not hold a charge. Dealer at first claimed that they tested the battery/charging system and that everything was OK. Vehicle would not start when customer returned for pick-up. Battery was replaced under warranty.

Aug 2017 39000 mi |
Hard start with a noticeable knock causing a flashing check engine light. Computer threw P0302 (Misfire on cylinder 2). Dealer determined to be a faulty fuel injector. Injector was replaced under warranty. Looks to be about $30 for the injector and about half an hour of labor with basic tools for a DIYer that is out of warranty.
Dec 2017 46000 mi |
Computer system can no longer tell how long it will be for a complete charge of the plug-in battery pack nor can it schedule timing or preset climate conditioning. Dealer verified the issue and said that they have no solution for it. I ended up buying a digital timer on Amazon that can handle setting my charging times for off-peak electricity as well as the amperage required. I do miss the preset climate conditioning for these cold mornings.

Apr 2019 70173 mi US $550 |
Cylinder 2 misfire, determined to be a faulty fuel injector. Motorcraft refused to warranty the part despite it being covered under a 2Y/24K warranty because the power train warranty had originally paid for the initial replacement. Dealer quoted $940 to replace a single injector so I brought it to an independent shop who replaced all four injectors and spark plugs for $550 with tax. Mechanic said that the plugs were in very rough shape despite the plugs being iridium with around 70K miles on them in a very light duty application (60% of miles were on all electric power).
Jan 2020 81000 mi |
Failing catalytic converter. Multiple engine codes were being thrown in an intermittent fashion. Dealer and independent mechanic tested O2 sensors and found them to be functioning properly and determined that it was likely the catalytic converter was on its way out. Dealer quoted 14 hours of labor to replace the catalytic converter as it requires dropping of the front knuckles, front subframe, transmission, and hoisting of the engine to get to it. Sold vehicle and bought a Toyota. If you see this Ford out there, avoid like the plague (1FADP5CU7DL550461). |
